Given my son gave me some Khurasan LIR, Patrician Roman and Early Byzantine figures, what is the major difference in the DBA list between Legionaries (4Bd) and Auxilia (4Ax)? For EIR they were drastically different but I am out of my comfort zone with LIR. The figures I have are wearing chainmail. Khurasan also sells unarmored infantry. THoughts?

Depending on the theatre and point in time, there could be little difference between legion and auxilia. In the east, there are references to auxilia wearing chainmail as protection against Persian arrows, however, most collectors will have their auxilia unarmoured.
If collecting a Patrician Roman, extra figures in chainmail can represent up-armoured Gothic foederati, especially those led by Alaric as they did have access to Roman supply. Such troops could have a variety of shield patterns, including Gothic, setting them apart from regular Roman infantry.

Working on just such an army myself. In my case I'm struggling to come up with an clear way to differentiate Late Roman Sp vs 4Ax. Period wise I'm visually trying to represent Western Cometatenses during the wars of Constantine I. Thought about simply squeezing an extra legionnaire on the base to make 5 models on Sp. This way it would have a bit more of a shield wall look to it.

I have used armoured figures for legionaries and unarmoured for auxilia. They also have different shield patterns. (And my 4Bd legionaries are on 15mm deep bases.)

I think that several other players have used deeper bases for this Roland. So 4 foot on a 20mm deep base = heavy foot. And 4 foot on a 30mm deep base = 4Ax. While 3 foot on a 30mm deep base = 3Ax.
An alternative is to have the 4Ax troops on a lighter coloured base than the heavy foot. I frequently use lighter/darker coloured bases to tell 3Kn from Cv (as not all 3Kn figures, such as Alexander’s Companions or the Gothic 3Kn at Adrianople, have heavy horse armour).

Spears. I'm totally fine on the 4Bd front. Its typically only a couple of stands so putting a centurion in the middle of the element works perfectly well for me. Ax and Sp in this period can look awfully similar so I thing I'll simply add an extra model to my Sp elements to give them a proper shieldwall look

Not too worried about the confusion. As close order troops I base spears with 15mm depth whereas my hordes are either 30mm or 40mm

Why not have one of the spearman carrying a standard, such as a draco, to differentiate from the Ax stands?

Cheers, Its been a long work day and though my brain is fried your suggestion just happened to nudge the solution loose which was there all the time. I don't have nearly enough banner models for all the spears, however,...
as I mount spears on 15mm depth, and Ax on 20mm depth, perhaps my overthinking was simply looking for a problem to solve where none existed.
